Powerstar 120 Diesel Engine Troubleshooting

Diesel engine hard to start or doesn't start: Fuel filter plugging. Install new filter element. Air in the fuel pipes. Bleed the fuel pipes. Fuel injection nozzles are damaged. Test injection nozzles and change if necessary. Faulty fuel injection pump. Replacement or repair required.

Engine stops unexpectedly during operation: Fuel injection pump timing is not adjusted. Set it up as required. Fuel filter plugging. Filter maintenance required. Coolant temperature is low. Warm up the engine.

Engine stalls after starting: Clogged fuel filter. Clean or change the filter. Fuel injection pump failure. Replace injection pump or repair it. Dirty air filter element. Carry out maintenance on air filter.

Engine is overheated: Dirty radiator core or faulty radiator cap. Clean radiator or replace cap. Insufficient coolant. Add coolant fluid to cooling system and also check it for leaks. Fan belt is loose or defective. Belt change is required. Engine oil level low. Fill the crankcase with engine oil.

Transmission makes excessive noise: Incorrect backlash or gears are worn. Change the gears or set backlash properly. Worn or bent shift forks. Change the shift forks. Stuck or worn shaft splines. Replace the shaft. Insufficient transmission fluid. Add fluid to the transmission housing. Bearings are cracked or worn. Replace faulty bearings. Transmission oil contamination. Fill up with fresh transmission oil.

Hard shifts: Corroded or worn gear shift linkage. Change or lubricate shift linkage. Clutch is faulty or misadjusted. Change or adjust clutch. Worn or bent shift forks. Replace the shift forks. Worn out parts of the gearshift mechanism. Replace worn parts.

Low transmission pressure: Lack of transmission fluid. Need to add transmission fluid. Plugged transmission oil filter (if equipped). Clean or change transmission oil filter. Relief valve is damaged. Change the valve.

Transmission fluid leakage: Damaged gaskets or seals. Install new components. High transmission fluid level. Drain the excess fluid.

Powerstar 120 Hydraulics Troubleshooting

Hydraulic system is overheated: Incorrect hydraulic fluid type. Fill up with the proper type of fluid. Dirty hydraulic oil. The oil must be changed. Air in hydraulic lines. Bleed hydraulic lines. Damaged main relief valve. Change relief valve.

Hydraulic fluid pressure too low: Hydraulic fluid is insufficient. Fill the system to proper hydraulic fluid level. Dirty hydraulic fluid filter. Steering wheel is very heavy to turn: Air in steering system. Air-bleed steering system. Steering filter element is clogged. Service or replace the steering filter. Low steering oil level. Fill up the steering oil. Power steering control valve has damage or wear. Check and replace as required. Hydraulic steering pump is defective. Repair or replace steering pump. Pump flow control valve is stuck or damaged. Install a new flow control valve or clean it. Improperly installed or damaged steering column. Install the steering column as required or replace it. Powerstar 120 Electrical System Troubleshooting

Battery won’t charge: Corroded or loose wire connections. Clean or tighten connections. Battery terminal clamps are defective. Change terminal clamps. Battery is worn. Replace the battery. Belt is damaged or loose. Adjust belt tension or install a new belt.

Starter motor turns slow: Low battery output voltage. Battery is drained, charge it. Battery is draining quickly. Battery needs to be serviced or replaced. Bad battery terminals or disconnected wiring. Check wiring and clean or replace terminals.

Starter is not cranking: Battery is drained or worn. Charge or change the battery. Wiring harness is disconnected or improperly connected. Check wiring harness and connect as required. Low battery output voltage. Battery is drained, charge it. Defective starter motor. Starter needs to be changed.
